The Challenge

Warminster is Bucks County’s manufacturing core — a township of 10.2 square miles with more than 900 commercial businesses, an industrial corridor running through Ivyland, and a client base that runs from precision machining and tool-and-die shops to pharma and aerospace suppliers. Facilities here move product: forklifts, pallet jacks, and rolling loads across the same slab, every shift, for decades.

This facility was a light manufacturing and warehouse operation running out of a building with an original concrete slab roughly 35 years old — never coated, and showing it. The owner reached out after a near-miss: a pallet jack caught a spalled edge at a joint and dumped part of a load.

The floor’s condition had become an operational problem, not a cosmetic one:

  • Dusting concrete. Bare, porous slab shedding fine dust that settled on inventory, equipment, and work surfaces — a constant housekeeping cost and a contamination concern for the facility’s cleaner staging areas.
  • Spalling and cracked joints. Decades of forklift traffic had chipped joint edges and opened stress cracks, creating trip and load hazards. Bare slabs erode under multi-ton traffic, forming cracks and uneven areas that slow operations and damage equipment.
  • Failed floor paint. A previous owner had put down standard floor paint, which had peeled under traffic within a year — the usual outcome when thin paint films meet forklift loads.
  • Faded safety striping. Aisle and egress markings had worn to the point of being barely visible — an avoidable safety and compliance exposure.
  • Oil and fluid staining. Porous concrete had absorbed hydraulic fluid and oil drips, which no amount of cleaning would lift.
  • No downtime to give. The facility ships daily. A conventional full-shutdown floor installation — the kind that puts a plant down for the better part of a week — was simply not on the table.

That last point is what most flooring quotes got wrong. Epoxy needs cure time, and access to the floor has to be restricted while it cures. Most warehouse projects run two to five days of restricted access. The owner had been told, repeatedly, that this meant closing.


Our Solution: A Phased, Forklift-Rated Epoxy System

Facility360° approached this as a commercial flooring installation built backward from the client’s production schedule — matching the system spec to how the floor actually gets used, and sequencing the work so the facility never stopped shipping.

Phase 0: Assessment and Slab Testing

Before quoting a system, our team tested and mapped the slab:

  • Moisture vapor transmission testing. Skipping this step is the single most common cause of epoxy failure — trapped vapor pushes the coating off the slab and causes bubbling and delamination. We tested across the floor and confirmed the slab was within acceptable range, then specified a mitigation primer for two lower-lying zones as insurance.
  • Traffic mapping. We documented forklift weights, tire types, and the routes that see the most rolling load, so the wear layer could be specified for real conditions rather than a generic spec.
  • Chemical exposure review. We reviewed the fluids and cleaning agents used on site to confirm resin compatibility.
  • Crack and joint survey. Every crack, spall, and failing joint edge was logged and priced as prep, not discovered mid-project as a change order.

Phase 1: Preparation

Preparation is where floors are won or lost. A coating is only as good as the bond underneath it:

  • Diamond grinding of the full 18,000 sq ft to remove the failed paint and mechanically profile the slab for a permanent bond — not an acid etch, not a scuff sand.
  • Dust-controlled grinding using HEPA-filtered vacuum systems, keeping airborne dust out of adjacent production areas.
  • Subfloor repair and leveling — joint edges rebuilt, cracks chased and filled, low spots brought flat.
  • Floor repair and patching at the spalled loading-zone transitions.

Phase 2: Coating System

Rather than a one-size-fits-all product, we specified a layered system matched to the facility’s highest operational risk — heavy point loads and abrasion:

  • Moisture mitigation primer in the two flagged zones
  • High-build epoxy body coat applied thick enough to provide a genuine sacrificial wear layer that absorbs forklift impact and dropped pallets — the difference between a coating that lasts years and paint that peels in months
  • Polyaspartic topcoat for abrasion resistance, chemical resistance, color stability, and — critically for this project — a faster return-to-service than a straight epoxy topcoat
  • Slip-resistant aggregate broadcast into the loading zone and ramp, where wet tires and inclines meet

Phase 3: Safety Line Striping

Aisles, pedestrian walkways, egress paths, staging boundaries, and equipment zones were re-struck in high-visibility epoxy striping — bonded into the system rather than painted on top, so it will not peel off under the same traffic that erased the last set. The Scheduling Solution

The whole project was sequenced around production. The floor was divided into three zones. Each zone was ground, prepped, and coated across a Friday-night-through-Sunday window, with the polyaspartic topcoat chosen specifically because it returns to foot traffic and then forklift traffic faster than conventional systems. Racking and inventory were staged into the completed zones as the work rotated. One scheduled shutdown day — already on the client’s calendar — absorbed the loading-zone transitions.

The facility shipped every scheduled business day of the project.
